Starting to put everything together. I want the blade foam and the inner foam to slot up well, so I added some extra foam to the blade to trim to shape once everything is attached because I’m bad at math

I have once again neglected social media, but the idea is idea-ing. The foam cover was also way harder to pull over the sword than anticipated so I think it just lives there now lol?

Last week I was on staycation and achieved my goal of shaping the sword and laying down the fiberglass.
Fiberglass is yucky but I want to be able to swing this bad boy around so I needed it as strong AND as lightweight as possible, so fiberglass it is

We’ve officially entered the ugly ducking stage of prop work filling the cut outs before moving onto shaping. I did not have any understanding of how hard this step would be based on the techniques I chose and it’s kicking my ass lol

Some pieces I’m going to cover directly with vinyl so I wanted to smooth them out a little bit. Gap filla and rapid fill worked super well for this

Now I’m working on the side layers with the cut outs. Lots of sanding. My original plan was to assemble everything and THEN add the vinyl to the cut outs, but now I think I’m actually going to do it while I have pieces separate and easily accessible

Here’s where I’m at so far.
- Subbed the shove it in connectors for screw in connectors because the hilt will hide the mechanism
- drilled in an additional screw for security
- squished the pipe going into the sword itself with heat and proper ppe
Base is done

Hit my first goof which is hey if you hammer pvc pipes into their connectors it’s virtually impossible to pull them apart, fun fact! Emergency Home Depot run it is (and probably Costco cause, ya know)

Preliminary “will it fit in bag” check looking promising, so proceeding with my initial plan:
- pvc pipe core
- insulation foam “skeleton” reinforced with fiberglass
- skin the skeleton with fabric covered foam sheeting
Let’s see how well this plan holds up from theory to actual
